Between roughly 1965 and 1974, copper prices spiked and a lot of American homes were wired with solid aluminum branch circuits instead. Northbrook and Palatine have plenty of housing stock from exactly that window, and we run into it regularly — usually when a homeowner is selling, adding a circuit, or has noticed a warm outlet.
Aluminum branch wiring gets talked about in two useless extremes: “it’s a ticking time bomb, rewire the whole house” and “it’s been fine for 55 years, ignore it.” Neither is right. Here’s the practical version.
What the Actual Problem Is
The wire itself is not the hazard. Properly sized aluminum conductor carries current fine — utilities and service entrances still use aluminum today. The problem is terminations: the points where aluminum wire connects to a device, a splice, or a breaker.
- Thermal expansion. Aluminum expands and contracts more than copper with heating and cooling cycles. Over decades, connections loosen.
- Oxidation. Aluminum oxide forms readily and is a poor conductor, unlike copper oxide. Resistance builds at the joint.
- Creep. Under the pressure of a screw terminal, aluminum slowly deforms, reducing contact pressure.
- Galvanic issues where aluminum meets dissimilar metals without the right connector or compound.
Resistance at a loose joint generates heat. Heat accelerates loosening. That feedback loop is why the failure point is nearly always the outlet, switch, or junction box — not the middle of a run inside a wall. Federal safety research found homes with aluminum branch wiring were substantially more likely to have connections reaching hazardous temperatures than comparable copper-wired homes.
How to Tell If You Have It
Check without opening anything
- Look at cable jackets visible in the basement, attic, or panel. Aluminum-era NM cable is often marked ALUMINUM or AL on the sheathing.
- Homes built 1965-1974 are the prime window; 1962-1978 is the broader risk band.
- At the panel, the branch circuit conductors themselves will look silver rather than copper-colored.
Important distinction
Large-gauge aluminum feeding the main service or a range/dryer circuit is normal and not the issue. What matters is small-gauge (12 and 10 AWG) aluminum on 15- and 20-amp lighting and receptacle circuits. Plenty of homeowners panic after seeing aluminum service entrance cable that’s perfectly fine.
Warning signs of active trouble
- Cover plates or receptacles that are warm to the touch
- Scorch marks, discoloration, or a faint burnt-plastic smell at devices
- Flickering lights on a specific circuit
- Outlets that intermittently stop working, then work again
- Breakers that trip without an obvious load cause
Any of those means stop using the circuit and get it looked at now, not next month.
The Repair Options — Ranked Honestly
1. COPALUM crimp (the gold standard)
A special tool applies a permanent cold-weld crimp joining a copper pigtail to the aluminum conductor, then insulates the connection. This is the repair the Consumer Product Safety Commission has long identified as a permanent fix. Downside: it requires certified installers and specific tooling, and availability varies. Every device and every splice in the house has to be treated.
2. AlumiConn connectors
A three-port lug connector with separate set screws, torqued to spec, with antioxidant compound. Widely accepted as an approved repair, far more available than COPALUM, and installable box by box. Requires deeper boxes in some cases because the connector takes room, and it must be torqued correctly — this is not a wire-nut substitute.
3. Full rewire
Replacing branch circuits with copper. Genuinely permanent, eliminates the issue entirely, and makes sense if you’re gutting rooms anyway, need more circuits, or are also upgrading the service. Most expensive and most disruptive. See our guide to whole-house rewiring.
What is NOT a fix
- Standard wire nuts on aluminum-to-copper. Not listed for the purpose. Common and wrong.
- Push-in “backstab” outlets. Bad with copper, worse with aluminum.
- Swapping in CO/ALR-rated devices only. CO/ALR receptacles and switches are better than standard devices, but they don’t address splices inside boxes, and CO/ALR is not made for most modern device types. Treat it as a partial mitigation, not a solution.
- “We’ll just tighten everything.” Retorquing buys time and nothing more. Creep resumes.

Connection count drives the price on pigtail repairs, and the count is always higher than people guess: every receptacle, every switch, every light fixture, every junction box, plus the panel. Homes with a lot of three-way switching and recessed cans land at the top of the range.
A Sensible Phasing Plan
Not everyone can spend $6,000 in one week. If that’s the situation, sequence by risk rather than doing nothing:
- Assessment and thermal scan first. Find connections already running hot. Those get fixed immediately regardless of budget.
- High-load circuits next — kitchen counter receptacles, laundry, bathroom, window AC and space heater locations, home office. Heat problems concentrate where current is highest.
- Panel and all splices, plus AFCI protection where the panel supports it.
- Remaining bedroom and lighting circuits over the following months.
Between steps: don’t run space heaters or window units on aluminum circuits, don’t use extension cords as permanent wiring, and replace any device that feels warm.
Insurance and Selling Your Home
Two practical realities in Chicagoland right now:
- Insurers increasingly ask. Some carriers decline aluminum-wired homes, some surcharge, and some accept them with documentation of an approved repair. Having a written repair record from a licensed contractor is what turns a decline into a policy.
- Inspectors always flag it. On a sale, an inspection report noting aluminum branch wiring becomes a negotiation item, usually costing the seller more in credit than the repair would have. If you’re listing within a year, getting an assessment now gives you control over the number instead of the buyer’s agent choosing it. Frequently Asked Questions
My house is from 1970 and nothing has ever gone wrong. Do I really need to act?
No connection fails on a schedule — that’s the point. Decades without incident doesn’t mean the terminations are tight today; it means you haven’t hit the failure yet. An assessment with a thermal scan is a few hundred dollars and tells you whether you’re looking at an urgent problem or a planned project.
Can I do AlumiConn connectors myself?
We’d advise against it. They must be torqued to a specified value with antioxidant applied, box fill has to be respected, and working live or mis-identifying circuits in an aluminum-wired home is exactly where people get hurt. Also, self-performed work generally doesn’t satisfy an insurer.
Does adding AFCI breakers solve it?
AFCI protection is genuinely worthwhile — it detects arcing faults and can interrupt them — but it does not stop connections from loosening and overheating. Use it as a companion to proper terminations, not a replacement.
If I’m upgrading to a 200-amp panel for a heat pump or EV charger, should I handle the aluminum then?

Is aluminum wiring illegal now?
Small-gauge aluminum branch wiring is effectively no longer used in residential construction, but existing installations are not required to be torn out. What’s required is that repairs and modifications use listed methods and connectors.
